What is the length of the main body of this plug (excluding the pins)? I need to fit it into a socket that is in a 3cm recess.

Can I connect an earphone size Jack into the other end of this? Needed for a sensory projector attachment

It would depend on the whole circuit, however these are usually used for a single channel output, similar to how a mono 3.5mm jack would. As long as it is wired correctly, with the signal and ground paths, then this should be fine to make a 3.5mm mono to 2-Pin DIN cable.

This would typically be used for audio interconnect of speakers to a Hi-Fi system, 8 Ohms 50W max.

Approx 0.8mm and yes, I would recommend tinning standard wire.
